Four levels double the picking time and halve the classification rate.

Separate planned from unplanned at level 1, or OEE and OOE become the same number.

Each code carries its metadata; the operator never decides the big-loss mapping at the moment of the stop.

Keep one “unknown” code and measure it. Above 10% of unplanned minutes, the list is too long or the capture too slow.

Waiting is not repairing: log the response delay separately from the repair.

Log every stop, including the short ones. A 5-minute threshold makes minor stops vanish into the performance rate.

Who this is for

Maintenance and production managers setting up or cleaning up a downtime classification, CI leads who need a Pareto they can defend in the weekly meeting, and teams specifying a machine-monitoring or MES project who need a reason-code standard before the vendor demo. It stops being the right tool when the number of stops per shift exceeds what an operator can type, which on a packaging line is usually within a week. TEEPTRAK captures every stop automatically from a sensor on the machine, without touching the PLC, prompts the operator for the code on a tablet at the machine, and rebuilds this Pareto in real time across all lines with the same tree. Across 450+ plants, the first effect is usually that the “minor stop” bar grows and the “unknown” bar shrinks: that is the data becoming true.

Related reading: equipment downtime tracking, a practical guide and machine downtime tracking software comparison.

Frequently asked questions

How many downtime reason codes should a plant have?

Three levels and no more: a category the plant manager reads, a family the department head reads, and a reason the operator picks. The library ships 9 categories, 26 families and 56 codes. Machines should show a short list of their 8 to 12 most used codes first. Codes used fewer than 3 times a month get merged; codes above 15% of minutes get split.

How are the reason codes mapped to the six big losses?

Each code carries a six-big-loss attribute (breakdowns, setup and adjustments, idling and minor stops, reduced speed, defects and rework, start-up losses) plus a planned flag and a counts-as-failure flag for MTBF. The event log looks them up automatically from the code, so the operator never decides them at the moment of the stop.

How does the Pareto workbook update?

You log one row per stop in the Event log (machine, start, end, code). Duration, category, big loss and failure eligibility are computed. The Pareto sheet totals minutes and events per code, sorts them automatically, computes cumulative share and marks the 80% cut, and adds Paretos by category and by machine with MTTR per machine. Formulas cover 500 rows.

Why is waiting for maintenance a separate code from the breakdown?

Because MTTR should start at the stop, not when the technician arrives. The response delay is often the largest and cheapest part of repair time to reduce, and it disappears if it is folded into the breakdown code. The code G2.1 counts in the breakdown loss but not as a separate failure event in MTBF.

{"@context": "https://schema.org", "@type": "FAQPage", "mainEntity": [{"@type": "Question", "name": "How many downtime reason codes should a plant have?", "acceptedAnswer": {"@type": "Answer", "text": "Three levels and no more: a category the plant manager reads, a family the department head reads, and a reason the operator picks.
